ESS TS3 Engine Rebuild

Great post Alun1976 - especially for those of us who will never do such a rebuild - really interested to see the engine stripped down and rebuilt - great to see the internals - thanks for posting - looking forward to seeing more - all the best with it!

Just an update on the engine rebuild. My new electronic torque wrench was out of calibration and have had to send it back to have it put right. Should receive it back sometime this week and I can continue with the build.

Next job once the short block has been rebuilt is to port the cylinder head and other head work.

Short block nearly finished.

Main crank bolts torqued to 20Nm then 70° angle turn. Conrod bolts torqued to 43 lb ft as recommended by ARP.

Just waiting on new sump gasket to finalise short block rebuild.

Made a start on porting the exhaust ports as per ESS recommendations. That is 8-10mm wider port. I don't really want to port match the exhaust ports, just gonna stick with what ESS recommends. Will add more pics soon.

the car looks AWESOME alun, it reaaaaallly does!! can't believe how much those wheels suit the car, are they reps? 19s? offsets ? tyre sizes??

this is a very special car and unique imo, the engine detail is incredible, don't scrimp on the overall external finish and choose something nice to set it all off and showcase your hardwork. When are you hoping for your first drive??

Thanks Byron. Wheels are OEM Ronal 326m 19" alloys. IIRC the fronts are 8.5J and the rears are 9J. Tyre sizes are 225/35/19 front and 255/30/19 rear. I can't remember the offsets but should be easy enough to find out as they are the genuine E89 M - sport wheels.

I've been fairly busy recently and had two electronic torque wrenches that had to be sent back as they were way out of calibration and this has set me back a bit. I have some time off soon before starting my new job in august so am hoping that it will all be up and running by then. Can't wait to experience the power of the TS3.

Do you intend to deginger the headlights?

Thanks, I wasn't going to bother degingering as I don't really think it would add any worthwhile image to the car, but that's just my opinion. I do think it would look better but not that much better worth spending loads of money on. I'm happy with the looks of the car now after its transformation, the only other worthwhile mod externally now would be the Z4m bonnet but can't justify the price.

The bonnet would be amazing but as said, silly price! You could open the lights up and fit clear hockey sticks or tint them? I always thought the orange spoiled my old 2.5 zed but didn't get round to doing them before I sold it. Customised the M lights though!

I don't see any possibilties to coat parts in the diff. It's made up of gears and roller bearings. Those are made of hardened (heat treated) steel, maybe nitrated. The pressure a roller bearing (or the tooth of a cog) gets is maybe 10.000 times that.
So they are made up of extremely hard (mostly +60HRC) materials.

Do you still have a pic of your old big end piston rod bearings. I'd like to see how they held up to the power of the ts2 spec.

This is an interesting project.

Did the colder sparkplugs resolve the pulsating igition timing issues at 5-6k rpm on the ts2/ts2+ setup?

Sorry forgot to get some pics of the bearings, I'll take some now and post them on here. The bearings never seen any FI time as the original engine was a 2.5l not a 3.0 which had 80k miles on it.
I basically bought a used 3.0 at the time i bought the TS2 kit and installed all at once. The engine rebuild I'm doing at the moment was the original 2.5 engine but it has obviously now been stroked using the crank from the 3.0 and pistons and conrods to suit the 3.0.

The plugs have made a difference but unfortunately the problem hasn't totally gone away. I've actually done a WOT run today and logged ignition timing shown below. The first flat line is 2nd gear and the last flat line is 4th gear. The bit inbetween is WOT in 3rd gear and as you can see the ignition timing is jumping about. It's seems to be keep retarding timing by 10 degrees and then recovering but retarding again. It didn't pull cleanly in this gear and there was a noticeable difference in performance. It seems that it should hold steady timing at about 18 - 19 degrees when compared with WOT runs in 2nd and 4th gear. Any ideas? It's really irritating! I don't think it's detecting knock as I imagine it would do the same when in 4th gear, but as you can see the timing is steady as a rock in both 2nd and 4th gear. I've also used the knock detect plug-in through torque pro and nothing detected. I'm now toying with the idea that a camshaft or crankshaft sensor maybe on its way out. Also considering whether it's the TPS.

Some looked ok, some looked fairly worn to be honest and this was only 80k from a 2.5l engine. The car had a full service history before I bought it, so I don't imagine it had been neglected and regular services had been carried out.

Very cool build.

With regards to the timing issue, have you had the codes read?

Camshaft sensor and/or TPS could have similar symptoms but the codes should be coincidental. It could possibly be the throttle actuator as well.

Been very busy recently but have 6 weeks off soon so will be getting it finished then.

where abouts is the TPS or throttle actuator? Are they built into the throttle body or the pedal? Cam sensors have been replaced. Thanks for the suggestion.
