You need a very good centre punch accurately placed as near as you can to the centre, I would start with the smallest one first, select a drill to suit and as others have said, use a tee bar or tap wrench to ensure equal loading on each side when you turn.
Lashings of penetrating oil 'Plusgas' or similar, leaving overnight if you can.
Do you know what the material of the stud and casing is as there are other techniques if this doesn't work.
Good luck to you, if in doubt do 'nowt' and take it to someone who is familiar, there are risks involved, drill slipping, extractor snapping to name two.

Only caveat is that i'm at 90 degrees to the horizontal as the disa is still bolted to the block. very little room to drive a punch then screw in the extractor.

As yorkie says very careful with the extractors. Basically if you screw that up then you are up the creak without a paddle!! If you cant get grips on it i cant see how you will be able to drill the hole to get the extractor in? If can file flats on to it so you could fit an adjustable? or file a shape and tape on a socket?

Withe the extractors i find it easier to use a tee wrench. Normally used for tapping holes. Instead of using a spanner. With a tee wrench you can keep the extractor straight wile applying pressure and turning.

I know....beginning to think the local indie would have been the better option now.
I'm not giving up tho...this is a mere blip....on the way to a running zed. lol. gotta be optimistic.

Still hoping the TB is the root cause of the problem.
Got a crankcase sensor and both cam sensors in thinking i might as well swap in new ones while i'm at it. good idea?

Well, I'll be using one of the larger extractors on the existing 'stripped' hole if it fits ok and failing that will have to drill out as straight as possible to use one of the smaller extractors.

I would think you will be very unlikely for one to fit and bit into whats there. You usually have to drill them a bit 5mm of depth for them to bit. I work at a physics department in a training workshop. I see quite a few rounded and broken heads. We always try every other option before getting the easy outs out and drilling. We dont very often have to use them. I would be doing like Ducklakeview has suggested or myself and Yorkie first.

actual bolt is dome/button, so i'll see the 'base' of the head when i get so far down.

But if we dont do we cant learn. And as we say in the machining game. Show me man who has never made a mistake. I will show you a liar!!

Well the plan was to get the new TB in there today, before I came a cropper unbolting the DISA.
Need to get the DISA and the rest of the intake gubbins out of the way to swap it in.
I was thinking of swapping in the crankcase sensor at the same time seein as its located further down and out of sight.
TB only would be good for excluding what the cause is tho i agree. could always take apart after the new TB goes in i suppose but I'm a slow mover... i prefer to get things back to exactly how they were before, going slow and steady. thats a trait of working in nuclear engineering i suppose....and possibly why hinckley point is taking so damn long...hahah

How is that connector released by the way? lift the tab and slide out or depress the tab?
you cant look at it while your fiddling with it cause its buried deep down. so removal by touch only....

Instead of a torx bit, how about chapping an allen key into it and turning it out.
Looking at whats left there might be enough for one to grip.

Tried it nictrix. Good idea ofc but ittotally rounded out now.
Banking on cutting a slot into it for a flathead bit.
Last resort is to drill and extract.

so, the cutting a slot method worked - thanks to mike and others who suggested it :wink:

Sprayed with WD-40 last night (all I had). left overnight to work in.
Cut a slot in this morning first thing while it was nice and cool. went off to look for largest flathead i had. horror of horrors - only an 8mm jobby in the tool drawer. Crap.
Off to the local Karwei (harware shop here in NL), biggest they had was 8mm. Drat.
Off to the local harware (we'll pull your pants down cos we're local init) store. biggest they had, yep, 8mm.
What? nobody has screws bigger than 8mm here? I know its a small country but...?!
So biking back to house I rembered I passed a local Merc indie garage. Popped in... 'hoi jonger....'ere mate, got a flathead bigger than 10mm i can borrow?". 'Sure mate here you go, let me give it a clean first"
Jaw still slack and overcome with relief and gratitude I set off for home.
So there I am, legs spread for stability, facing the beast. 'Your mine' I think to myself, and am reminded of the rather dubious trollop i said that to while in a similar pose back at the chalet while at a Northern Soul weekender at Pontins, Southport back in the 90's.
Concentrate. Approach gently. Start softly. Back off if there's no movement. Maybe another splash of lubrication. Again, I'm reminded of the trollop. Concentrate lad! Go in again, give it a harder turn this time. Still no movement. Right, we're gonna have to break out the vice grips to clamp around Mr. Merc's screwdriver. Hope he doesnt notice the grip marks when I give it back.
Once again, this time with extra leverage and....was that...movement??? By christ it turned! It's freeing up. At last! Oh joy of joys, my cup runneth over!!
What a victory! I feel like doing some chibi slapping.
What a palaver. Now onto the rest of the dodgy overtightened (by me) torx bolts.

My biggest screwdriver sets come from Eindhoven by the way, so if you need any proper car tools let me know where you are based.
