Ok, if that is the case then so the low coolant has probably caused air lock in the system. Need to replace expansion tank then go through correct bleed procedure.

Also worth bearing in mind, if the culprit is the reservoir, it often won't lose coolant until the engine is hot and the reservoir/crack has expanded with heat (so topping up a cold car won't necessarily highlight a leak)

There are aluminium replacements which don't cost a lot.

Can you supply a source or better yet a link to the aluminum reservoir?

Unfortunately not, no - I've just spent 10 minutes Googling and can only find E36 or E46 aluminium replacements. I'm sure I'm not mistaken, as I had it as a to-do maintenance item on my E85 before I sold it on - could be wrong though, my memory pretty bad.

Quick update looks like its a perished o/ring in the top hose time will tell. Thanks for all the replies.
