Disa removed for inspection, very little lateral movement from flap itself and pin seems solidly in place.

I appreciate that the seal needs replacement but would like some advice on the vacuum pump part of it. When I turn the flap manually and cover the hole it holds the flap (albeit slightly open) and then returns fully when released. I will rebuild with upgrade kit (possibly i6?) but wonder if the noise from the vacuum is ok or normal. When you release the flap it makes like a "slurping clop" as it closes, is this a worn vacuum? Any advice would be appreciated.
 
I think that's just the sound of the diaphragm whipping back after the air is blown back out of the unit.
You could probably get away with the main seal if you apply some red rubber grease around it before it's replaced in the inlet manifold.

You are correct in testing the vacuum diaphram that way. As mentioned apply a little rubber grease or even PTFE tape to help it reseal. Mine has slight latter play but your looks fine apart from that. The seal is not sold separately.
 
Kit seemed relatively easy to install with only one minor issue. Just couldn't get the retaining ring over the bell crank handle, had to resort to reusing the original.

Removing the gasket took all of a question of sport, eastenders and half of new tricks!

Will go back on tomorrow
